Starship can reach orbit, but to truly become a reusable rocket, SpaceX has to solve a much harder problem: how can tens of thousands of heat-shield tiles be manufactured, installed, and replaced quickly without turning every flight into a massive manual project?
And what SpaceX is building is not simply a better heat shield. The company is upgrading the technology behind it to manufacture heat-shield tiles faster and at a scale that could be extremely difficult for competitors to match.
So, how exactly is SpaceX doing it?

For a long time, nobody outside the company really knew what was happening inside its heat-shield factory. But in the latest video called “Holy Grail Of Rocketry”, the company gave us a rare look at what is actually happening inside SpaceX's heat-shield manufacturing facility.
Wow! The factory looks incredibly clean, organized, and extremely professional.
But the most interesting part is not simply how impressive the facility looks. It is what the factory tells us about SpaceX's overall strategy.
First, let's take a closer look at how SpaceX actually manufactures these heat-shield tiles.
The process begins with purified silica fiber, which is mixed with water and a binder to create a thick slurry. The mixture is then poured into a mold, where vacuum pressure removes excess water and compresses the material into a dense billet. From there, the billet goes through drying and high-temperature processing that allows the silica fibers to form a stable ceramic structure.

Once the material has been prepared, the billet is machined into the familiar heat-shield tiles. Because SpaceX has standardized the majority of these tiles, the manufacturing equipment can be optimized around producing the same basic shape repeatedly rather than creating thousands of unique parts. This is one of the key differences between Starship's approach and the highly customized tiles used on the Space Shuttle.
But the tile is not finished yet. After machining, protective coatings are applied to the surface, including high-temperature materials designed to help the ceramic survive the extreme thermal environment of atmospheric reentry. The tiles then go through another high-temperature firing process, or what SpaceX essentially treats as the “baking” stage, where the coatings and ceramic structure are stabilized.
